6061-T6 is a good general purpose aluminum alloy, particularly if welding is required, but I would try to find a piece of 2024 or 7075. 6061 has a yield strength of about 40,000 PSI, versus about 70,000 for 2024-T3, and 7075 is stronger still, but hard to find.

Let’s consider a challenging job. Say you’re bending 0.25-in.-thick 6061-T6 aluminum to a 100-degree external angle (80-degree internal angle). To make this easier, you’d start with your 6061 material in the soft, T-0, state. You’d probably air-bend by using a 3.0-in. die opening with a relieved profile.

Narrow shapes with deep gaps can cause problems. An example is an opening that is 0.25-in. wide but more than an inch deep. Here the die steel forming the opening is hard to support and prone to break. Ratios of depth-to-opening should be kept under 4:1. Similarly, some shapes that are not actually hollow must be produced on a hollow-type die.
